Contemplating getting a new sail or two, and I already have a 430 and 490 mast, with two different length mast extensions.
I'm looking at a sail calling for a 460 mast; is there really a big deal with just using my 430 mast with the extension set up to give the correct luff length called for on the sail?

The mast will be too soft and consequently the sail won't be snappy. The bend curve will be too large. The pocket will form more easily and give u lots of grunt but the unstable kind whenever a gust hits the sail. The extension will likely be maxed out and then some. Anything over a 35cm extension is not recommended.
In the grand scheme of things if you are a smaller person it won't be a huge issue....but you will always wonder what the sail COULD feel like, esp not recommended if it is a race sail. Why would u not ditch the 490 and pick up a 460, with that you can rig up to an 8.2 KA Koyote for example, how much bigger of a sail do you need?
